My plug melted too so I ditched it and just made jumpers to directly hook all the wires to the solenoid.  Worked great been like that for years

You asked why it would overheat. If the contacts get dirty or loosen up, resistance starts within the connectors. Remove the plugs and clean them. Use a small wire brush. Apply a thin coat of dielectric grease and reinstall.  SuperLube is what I use.

I replaced the starter switch/estop handlebar assembly to eliminate the very same problem. Wouldn't start either. You can sometimes clean and restore the assembly but age is the culprit. The new assembly has a slightly different part number thus maybe there was a revision. Had a glitch with the headlight side last season, waiting for it return but...

Did you do the starter switch maintenance right. Clean and bouncy contacts

Check your battery...Some times they seem to be good, but it will cause no headlight/ no start if it is not good...Have it tested or put an amp meter in line with the hot wire...!!! Good luck...Tell us what you find...!!!
