I have a 1996 Tour with 60000 miles on it and while the starter works fine it rattles like a coffer can with a few loose bolts in it.
I am not in a hurry to just replace the starter as I have a sidecar on the bike and it makes things a tad harder to do and get at.
I hope someone will tell me its a loose bolt somewhere  Grin but I doubt that.
Any hints or help is apricated.

Sounds like it may have hydro locked and broke the idler gear.

I don't think it ever hydolocked, in fact it is an easy start every time and makes no noise after starting.
I am not looking forward to removing the starter to look, but may have to after Halloween. 
Any tips for removing would be nice as it needs to be done with the sidecar attached.
I will put it in the air with a wheel each on one cinderblock to provide a bit of room under the bike.

I took my starter off once. Even without a side car it makes you think you have
to cut the frame to get it in and out.

My son's standard hydro locked and made a noise similar to what you are describing after clearing the cylinders and starting.  It only made the noise while cranking.  I removed the starter and found one tooth broken on the idler gear.  Removing the battery box and center cover may make removing the starter easier, I removed mine after removing the motor.

I take that to mean the broken tooth stayed in the starter.
I need to have the bike for Halloween and then be ready for tear down. It just needs to get there and back.
Thanks for the teardown info. I think I will be going your route and take out the battery box and center panel.  Dropping the engine is a bit out of the question.

Usually it’s not the gear on the starter that breaks, but the idler gear. Sometimes the case gets cracked.
