We all know how to get all that smog control stuff off our Valks, but to do with the holes. My solution: Take a 1/8-27 pipe tap and tap the small hole that is down inside the larger hole( it is the correct size to except this tap) and insert a 1/8-27 plug! After that I made up four plugs out of 308ss on a cnc lathe. Don't worry about chips getting into the engine, if you have the exhaust off they will fall right through the ports. EASY...

The only shortcoming I can see with that approach is when you want to synchronize the carburetors.

The barbs are to easiest way to attach the vacuum hoses needed for the adjustment.

I myself have the hoses already in place, they are a short version but enough so that I can fish them out and connect them to the gauge hoses.

When finished I can disconnect and plug them and shove the whole thing back under the air box.

Nice to see you post its been awhile and nice job on the plugs but there's only one problem. Not all of us have access to a cnc machine I think I left mine in my other jacket. Now if you want to manufacture them for us then that sounds like the ticket and I will buy some. Grin

I did something similar (after having the freeze plugs blow out). I tapped the inner hole and put in a button head screw, but instead of SS plugs, I used JB Weld.
A permanent fix.....!

Nice looking solution NEHI. That does look like the ultimate plug off set up!
Does seem like a lot of work though. I really like the idea of using a pipe plug especially on the bottom port but unless I had the exhaust off for another reason that aint gonna happen!  Wink
9/16 cup plugs bought at NAPA have been working just fine on the top for over 30,000 miles now on my '97. I cut the bottom pipe off about 1/2" from the foot, folded it over & welded it shut then reinstalled. Only had to pull the engine guard to gain access.
Nice work. I have seen 1/8 pipe plugs in the allen wrench style in aluminum, brass & steel. You have to hunt for them but they do exist. cooldude
