   I wore out my final drive. I found a broken o-ring and were on the flange side, but the replacement flange didn't arrive before my 4,500 mile trip. I went anyway and heard some unkind noises, but made it home on Valk power.
  The cost is the wear on the diff side, which will now require a new diff or at least a replacement of the ring and pinion gears.
   Has anyone successfully replaced the gears? I have heard that alignment and gap are very critical on ring and pinion sets. I am a decent wrench but have never done this operation.
   I think the best option is to find a good used unit.

From what I've read, used units are the best value.  There are plenty out there for less $$ than buying the gears.  Check Pinwall Cycle.

I think Honda still sells new ones, too, for a little over a grand.  They discontinued the old version but still stock the later, prettier, polished ones.

If you look at the fiche you will see different spacers all with a little different thickness and are designed to put the pinion in the correct position relative to the ring gear.

I don't think it's like having to do a pattern on tooth mesh like in a car rear end but rather to take up the backlash between the two gears.

I've the two already on hand and contemplate changing out the gears in the winter. Still have to get some seals and a few other parts also.

My rear splines looked to be 50% worn when I put a new rear tire on last April and I just cleaned and greased up everything.

Just recently returned from the ROT in Austin rolling up 3k miles on the bike and was a little worried at the outset but everything went perfectly.

I am very interested in seeing the condition of the splines now and will probably inspect them soon. Taking the rear tire off is a pain in the ass on my Interstate so I'm not looking forward to doing that!
