I just installed a NEW petcock in Chiko's 97 std. His old petcock would never have to be switched to reserve and would run til he was out of gas. So, I had picked him up a new one while at Inzane, I had installed it on mine about 20 miles from La Crosse, then later had a fuel delivery problem with the new one that turned out to be a partially kinked fuel line. So when I returned home I installed my (Big BF) rebuilt petcock in my bike and put the new one in his.

We went for a ride and at 156 miles he still had not had to switch to reserve and pumped in 5.009 gals. I am thinking fuel is leaking past the screen where it seats into the petcock>  I installed the screen into the tank, then put the valve on....should I have put the screen into the petcock, and then installed the petcock??????

yes I would prefer to first mount the screen onto the valve, to make sure it seats correctly at the bottom, but
No I don't believe this can cause leaking to the 'normal' position.

the fuel is definitely not leaking up into the pickup tube where the 'normal open' position of the fuel valve should take from.

only when on 'reserve' it should take fuel from the bottom orifice.

do you run a std or I/S tank?

when filling her up slowly, while in upright position, i know you can get more into the tank, but i don't believe you can get as much as 5 gallons in a std tank, just before reserve.

turn the valve to the off position and go for a ride, do you run out of gas after a couple of miles ?
if not : there is something wrong with your valve.

I had that valve in my tank from Illinois til I got home (2000 miles) and it worked just like it is supposed to.

5.3 Gals is the total capacity of a std tank and he is running a std. So for some reason fuel is draining out through the reserve side. I'm going to pull the tank later today and reseat the screen into the petcock and see if that changes the problem. The petcock has not been disassembled , so I can't figure out any other reason for the change in operation except the separation of the screen and petcock when removed from my tank.

Both bikes normally go on reserve at the 4.1-4.2 mark.

It could be that the rider is in the habit of turning the switch to on in a way so its not  clicked in.  If that little ball is not in its detent, its on reserve.

Also if the petcock isint installed squarely the knob doesnt turn as freely as it should and its even harder to make sure of the setting.

I do not like the OEM valve for these reasons

Are You Sure The Actuator Shaft/Indicator Switch Is Indexed Correctly?  With The Tank Off, Add A Couple Gallons Of Fuel, Apply A Vacuum, AndRotate The PetcocK Shaft To Make SureIt Shuts OfF And On Correctly.  Drain Fuel IntoA Can.

There was a couple of gallons of fuel in the tank when I changed out the petcock. I set it on a bucket, used my vacuum pump to ensure each position worked like it should and also that no fuel flowed regardless of switch position and no vacuum...I did note that the fuel flowed much stronger when on reserve position, however all checks showed as they should.

I double checked the knob, the petcock only has 3 possible positions and the knob is aligned with those.  Chiko, wants to wait til the next ride before we pull it apart again, so there's less gas in the tank. I have chores to do, so I guess it will wait...

In the meantime I think I'll order a couple of spare screens.

Update:  I took his old petcock, hooked it up to my mighty vac and ran fuel through the input tube and it works fine in the on position, left the selector there and put gas in the lower section (reserve) and no flow, switched to reserve and it drained the lower section. So the petcock is good..

Lesson learned:  Install the screen and oring onto the petcock before reassembly. I lucked out on my tank as I had left the screen in the tank and must have been lucky enough to get everything seated ok as I do have reserve. Now I'm waiting on a new screen for Chiko's bike.

If he set his to "main/on" the bike would run until the tank was empty. Yet when I removed the valve and checked it off the bike it would not flow fuel out of the lower (reserve) section until I switched it to "res" so the petcock has to be good. When I rebuilt it for him last year using the K&L kit, I left the screen in the tank and from that time on no reserve. My only assumption is that the screen is not seated into the petcock and allowing fuel to drain til the tank is dry. I would not have thought this was possible, but once the new screen arrives I will re-install the old one and give it a run. I know the new petcock is a good one, as I had it in my bike for 2000 miles. All I can do is try this out and maybe learn something new in the process.

We still haven't received the new screen from HDLparts, but I went ahead and took the best screen from my old petcock and his and installed that screen on his old one and put it back in his bike.
BINGO......he now has a reserve function..

SO, make sure you have a screen that hasn't been bugered up from pulling it out of the tank with needle nose pliers. The bad screen had been chewed up a bit from pulling it out of the tank and wouldn't seat inside the petcock itself to make a decent seal.
