I put a cover set in about 7,000 miles ago. On the last trip around Lake Superior I had a problem. It seemed like I had run out of gas. I had only 30 miles on the full tank, I switched to reserve and the bike fired up again. I drove another 210 miles with no problems. I haven't switched it back to ON yet. Any thoughts or suggestions. I'm going to take a trial run in two days. I'll switch it back to ON and see what happens.  email is eanderso@loretel.netThanks Tom

Have you considered converting your petcock to manual ? You have to turn it to OFF when you shut off the bike. The petcock on my 98 Tourer failed. I ordered the rebuild kit and then someone posted the this link. That was what I wanted to make mine manual. I did the conversion the same afternoon (2010) and it is manual. I have the rebuild kit in a parts drawer if needed. A week ago I just converted mine to eliminate the shut-off-without-vacuum feature, and what I did required no cutting of rubber parts. My large diaphram had a slight leak that caused the bike to be fuel-starved when the tank was 1/4 full or less, but the small diaphram was in good shape.
All I did was: 1. Remove the vacuum hose, four screws, and the cover. 2. Remove the spring (to be used later) and the black plastic disk that separates the spring from the large diaphram. 3. Push the middle of the small diaphram so that it is away from the valve body hole that it is designed to seal against. 4. Reassemble, being careful to have the edges of the diaphrams in their proper positions, and with the spring in position between the small diaphram and the valve body. 5. Reattach the vacuum hose so you don't have to think of another way to seal the vacuum nipple on the carburetor. 6. The leftover black plastic disk can be used as a shim to stop something on your Harley from rattling.

Just my experience. I did the same as you. Rebuilt it once......then the troubles eventually returned. That's when I canned that crappy OE valve and replaced it with a manual NO DIAPHRAM one and never looked back. No problem since.
Get rid of that thing you will never regret it

What you discribed could be a restricted vent. Check your tank vent line for a kink.

Same here ..rebuilt mine and problem returned...Installed Pingel valve with a electric Danmarc shutoff...NO PROBLEMS !! Actually seems to run better !Its funny too that I thought I would forget to manually shutoff the Pingel but its just become automatic for me.

If I understand.... The valve is used to select fuel pickup source.... Normal or reserve. The valve only allows fuel to flow if the power is on and is located after the valve?
So if there is an electric valve why do you still need to turn off the pingel valve?

Double safety/Hydrolock Insurance...Electric valve is powered open when key is turned on, closes when you shut the key off...Its automatic and keeps fuel from flowing in case you forget to turn off the manual valve...the Pingel does have a Reserve position too.As explained in detail on other posts , other things such as a stuck float also have to happen to allow a Hydrolock to occur.I've seen and read too many horror stories of what happens and what has to be done after a Hydrolock...don't want to go there,don't want to get the T-shirt !!

I would not recommend Dan-Marc. They gladly took my money, told me it was shipped, then never responded to me till I loged a complaint with PayPal. I just recently got a refund.
Get the part number from the site if you need it and order it through EBay or some other supplier.
