Help, I broke the head off a small #8 x 1/2" metal screw.
It is screwed into aluminum.

  Tap-tap-tap with a small hammer. Drill a small hole in a piece of steel the size of the root diameter of the screw, that you can mount over the broken screw. once you have figured the location with marks , file the screw flush. Attach the plate and drill out the broken screw. Root diameter is the inner shank below the threads. Re-tap the threads. On a tap drill chart , it will tell you what size drill bit to use. Some taps have them on the side . The steel plate will guide the drill thru the center of the broken screw. Take your time. This method will work.

if its a sheet metal screw you are screwed
may have to drive it all the way through and use a larger screw
