my alternator cover wants to keep popping out at the pin that slides into the grommet (top).. I tried loosening the bolt slightly in hopes that it would give the pin a little more length as I push it in.. but no luck.  It does snap into place but always pops out.. any ideas???

I don't have my alt cover and motor handy to look at, but I had the same problem. You are installing it wrong.

Isn't there another tab with a rubber boot? So there are 3 points that need to be put in correctly. I think you are installing it wrong, it took me 3 times to fit it right.

I think you are correct.. I looked more closely and there is a tab on the center left that fits into a slot that does not seem to be aligning properly..   I will check that out tonight.

dubsider.....you actually have 4-places that connect the cover....the bolt on the botton/the slotted tab in the oval grommet/the pin that goes into the round grommet/...and the rubber connector that is on the alternator frame that goes into the retangular raised piece on the cover itself (this rubber is called:  rubber protector...#5 on micro fitch under alternator section).  this little rubber has a habit of falling off when you remone the cover, and you don't see/don't miss it when you put in back on.  when you put it back on, put a little dab of silicone on it, and it won't fall off again.
