My front brakes are still freezing up and lever is hard to squeeze after I rebuilt the master cylinder, calipers, and replaced the hoses on my 98 Tourer. I used Dot 4 brake fluid in the system. I can not figure out what the problem is. I noticed at the bottom of the master cylinder there is the hole for the fluid to travel through under a metal clip. Right next to it is like a dimple , or is that suppose to be an open whole. I bought the bike about a month ago and I knew the brakes froze up on the previous owner.

When you rebuilt the calipers did the pistons bind, or did they move smoothly?
Did you completely clean out the calipers and master cylinder? If oil found its way in there, the rubber parts will swell and cause this. Sounds unlikely, and it is, but I've seen it twice before.
Could be the previous owner fiddled with it himself and installed the master cylinder doodads wrong. If you installed new parts in the same order they came out, you'll have the same problem.
I would disassember the master cylinder and reinstall everything according to the manual or parts fische. I can tell you one of those rubber buggers is a PITA to install, and twice as much fun to remove and reinstall when put on backwards...not that I have personal experience with that. heh

By freezing up do you mean the brakes are staying locked on? If so the master cylinder piston is not coming back far enough to allow the pressure to bleed off. Is there clearance between the lever and the master cylinder piston? With the top off the master cylinder you should be able to see fluid returning when the lever is released. Cheers Steve

When you say you rebuilt the calipers, did you replace the seals and especially clean the seal grooves very well with an angled tool?. Whenever brake fluid sits for a long time, it dries and forms crystals. These crystals get behind the seals and cause them to constrict on the pistons not allowing them to retract when the pressure is released. Be careful cleaning the grooves. I use a piece of aluminum wire flattened on the tip, and bent 90* to clean the grooves during rebuild. Normally the dried fluid needs to be scraped out, brake cleaner will not remove it.

Your dilemma is a master cylinder problem.
Use the manual to guide reassembly.

I just recently had the same issue, or at least the same symptoms. Here is what I found. That little hole should be open. That is what allows the fluid to bleed off, and let your brake pads release. We unplugged it several times. Finally took the calipers apart and found them full of crap. I rebuilt them, put everything back together, and they work great now. Hope this helps some. Good luck

Thanks for all the replies. I really appreciate everyone's help. I took the calipers apart again and they move freely and still clean on the inside. I am about to pull the master cylinder apart and check that.
Scoot, So there should two open holes in the master cylinder? I know the one under the metal clip.
