What would be the best way to remove material on the swingarm in the area where a wider tire may contact it, without distorting the swingarm. I want to be able to get an idea of how much room there is available bbetween the inner wall of the arm and the driveshaft. Could it be something as simple as a bandsaw....worried about the heat build up

I would bet you'd be weakning the arm without adding some other form of support.

I think his name is Dusty, anyway he took an notched his and took a hammer then bend it in and then welded back. If you mess it up get hold of Beekeeper. I just gave him a spare swing arm. david

Lots of grinding, which will heat it up some depending on how fast you want to get er done. Machine shop, vertical mill with the right setup and if you dont have one, it will cost you a bundle..setup time and possible fixture to hold it.

Look, the way to do this job is with a mill, tig welder and good metal working skills. The fact that you are asking how to remove the material suggests that you may want to pass on this job....... No disrespect intended,, just don't see the sense in someone going down a road to self destruction and wasted effort, time and money unnecessarily.

MasterBlaster also did his in the same fashion years ago and I believe that he has never had problems with his.

When done with reforming the swingarm, just make sure you can still remove the driveshaft. If you make that passageway too small, the driveshaft is there to stay. Makes servicing the final drive real interesting. Plus, with the larger tire you're going to have trouble getting it past the final drive. So, you'll have to keep the final attached to the wheel and pull it all as a unit. You almost have to do that with a 205, depending on the profile.
